Is it cheaper to ship one big box or several small boxes?
Also question is, is it better to ship a heavy box or two lighter boxes?
One heavy box is usually much cheaper than several lighter boxes. You can check this out for yourself when you're selecting your shipping method in shipment creation workflow. Just pretend you're shipping your items in several boxes and ask for shipping estimate. Then change to one heavy box and ask for a quote.
is it cheaper to ship flat rate or your own box? If within zone 3, 4, or 5 it is usually cheaper to ship regional rate boxes. If zone 7 or 8 then flat rate boxes are usually cheaper. If in zone 1 or 2 it is usually cheaper to use your own box up to 2 pounds and regional rate boxes over that. We pay $5.90 for USPS Priority Mail Small Flat Rate Box.

- At exactly 2 lbs, FedEx/UPS is slightly cheaper.
- USPS will always be cheaper than FedEx or UPS hands down.
Does the size of the box matter when shipping?
Well, size does matter but it's more about how you use it! Since 2015, both UPS and FedEx apply dimensional weight to every package moving through their respective systems. Using Dimensional Weight, however, it will cost $20.40! The only thing making this shipment weigh more than 1 lb. is the size of the box.
